What I need to do is unwrap a shape but then take all the poly lines and square the horizontals and verticals to 90 degrees so I am able to import a flat layout file ex. illustrator. Any idea what the best workflow would be? Any suggestions would be appreciated.

"square the horizontals and verticals to 90 degrees"

If you tick the "Align Shells to Axes" option in the Pack tool, then it will rotate all the shells so that the edges are closer to vertical or horizontal on average. If all your edges are square, then this will make everything perfectly vertical and horizontal.
