I have noticed that packing some basic shells dramtically increases when I changed the Pack / Map Rez from 1k, to 4k.
I had 1 bleed, I cant imagine why it would take that much longer.
Any ideas?

Basically what the packing is doing is placing the first shell in one corner, then searches for a empty spot to drop the next shell into and so on. Changing the rez from 1k to 4k is a 16times increase in pixel area, so when searching for the empty spots, its testing for overlaps 16 times more often before finding the empty locations. That's why its taking longer.
So that's the bad news, but the better news is that if you're testing for rotations as well, then the next release will speed this stage up if you have multiple CPU cores. I've "threaded" that part of the code, so all your CPU cores can be used to search for the best packing. It also supports finer rotations (not just 90 degrees) and the option for UV wrapping. There's an example of that wrapping feature here ...
